An example question
You have two weeks and one thermal chamber to validate a module that will ship in a million vehicles. You cannot test everything. How do you decide what to test, and how do you defend leaving something out?
What a strong answer covers
Rank by risk, not by ease. For each candidate test, estimate probability of the failure mode, severity in the field, and whether anything else would catch it — an FMEA in miniature. Test the things that are plausible, expensive to miss, and invisible to every other check. Spend the chamber time on stresses that actually accelerate a real mechanism, not on soaking at nominal, and prefer stress that finds the margin — step-stress to failure on a small sample tells you where the cliff is, which a pass/fail soak never does. Be explicit that three units passing says almost nothing about the distribution across a million; that is a statement about the sample, and the honest defence of an omission is to name the residual risk, who accepted it, and what field data would detect it early. Write the omissions down. An untested mode that nobody recorded is the one that surprises you.
- Prioritizes by risk rather than convenience — Probability, severity, and detectability — an explicit ranking.
- Chooses stresses that accelerate a real mechanism — Not just soaking at nominal; step-stress to find margin.
- Is honest about sample size — Recognizes what a small sample can and cannot say about a population.
- Documents the residual risk — Names what was left out, who accepted it, and how the field would surface it.
